Even with the sear out it lands in the same spot. I already fit a beavertail to it that was a bit of a pain it was to wide to fit in the frame so I filed and buffed it till it fit and then fit it to the trigger.
Even with the engagable part swung out over the beavertail so it's not in the gun it won't fit flush or even close to flush.

Are you sure the pin is not too large? I fit a Wilson safety in my Les Baer stinger, and i had to make the pin smaller with very fine sandpaper.
Also, make sure you smooth the back side of the safety down really good, or you can scratch your 1911's frame.

Ok cbunt and I sat down yesterday and whipped out a dremel for roughing out material and the hit with some needle files and fine grit sand paper and this what we got

Oh, and did you do the safety-checks as described and listen for the "click"?
ETA--The primary hangups were on the "groove" at the retaining edge. Sorry I don't have any pics, but having done a bit of 1911 work (or so it sounds), I'm sure you know the area I'm talking about.
Dealing with the ideal situation (oversize replacement parts), does lead to a good deal of work when the frame cutouts are minimalist.
And we did have to turn down the pin a bit (.004 or so) to eliminate binding on the frame and grip safety.
Yes, we did all the standard safety checks. Including one nobody mentions...I've seen a 1911's thumb safety so out of whack that pulling the cocked hammer back against the beaver-tail will actually disengage it! Never figured out exactly what geometry caused that one--just replaced it!!
