I was able to cut softer foam from Hobby Lobby with my very sharp knife easily. I figure I can probably do the same for the Charcoal Foam. If not, I'll probably make my own "hot knife" :-) I find those kind of challenges fun, and I wouldn't want to inconvenience you by borrowing anything.

Not an inconvenience at all. If it was, I would not have offered. Take a look at AR15.com for a long, really good thread on gun cases. These are the 2 I've used. The closest I've found to the foam that Pelican uses in their rifle cases is this: http://www.foambymail.com/CharcoalFoam.html

I've got a 72x80 piece of the 2" that I have not got around to cutting yet.

If you need a cutter, I've got mine that you can borrow if you like.
